Current Challenges with High-Voltage Control Boxes in Lithium Battery Forklifts

Currently, the high-voltage control portion of lithium battery systems is often integrated within the battery box itself or housed in a metal enclosure. While this approach is effective in some ways, it presents significant challenges during both the installation and maintenance phases. The internal integration can make installation more complex, and maintenance can become difficult when repairs or part replacements are needed.

Furthermore, most current high-voltage boxes are connected to the battery pack via cables. Given the harsh working conditions of forklifts, these cables are prone to wear and tear. Over time, they can become damaged, leading to electrical leakage. The external high-voltage boxes, typically housed in metal enclosures, are also susceptible to water infiltration, which can lead to short circuits or other issues, particularly in environments with high moisture or dust levels.

A New Approach to High-Voltage Control for Electric Forklifts

To address these challenges, a new design has been proposed for high-voltage control boxes in lithium battery electric forklifts. This new design aims to simplify the structure, reduce costs, and improve reliability by eliminating the need for cables to connect the PDU to the battery pack. Instead, the high-voltage control box will feature a direct plug-in connection between the battery pack’s relevant components and the PDU. This approach significantly reduces the complexity of the system while improving the sealing performance for dust and water resistance.

With this new design, the need for cable connections is eliminated, thus minimizing the risk of damage or electrical leakage caused by wear over time. The direct plug-in connections also improve the waterproof and dustproof performance of the system, preventing water infiltration and reducing the likelihood of short circuits. This solution is designed to enhance the overall safety and longevity of the forklift’s electrical system, ensuring a more reliable and efficient vehicle.

The high-voltage control system plays a critical role in the performance of lithium battery-powered electric forklifts. While current designs have some limitations, the proposed improvements—such as simplified connections, enhanced sealing, and better waterproof and dustproof properties—offer a more reliable and cost-effective solution. By addressing these issues, forklift manufacturers can provide safer, longer-lasting, and more efficient vehicles to meet the growing demand in the electric forklift market.
